Filling and Sanding Seams for an Invisible Finish

Seams are the tell-tale sign of a model kit. Wherever two halves of a fuselage, hull, or figure meet, a thin line betrays the assembly unless the builder fills and sands it away. Seam work is unglamorous and slightly tedious, but it separates models that look like toys from models that look like miniatures of real things. The good news is that the process is systematic and forgiving once broken into steps.
Prevention does half the job. Before gluing any major halves together, dry fit them and note where gaps appear. Sometimes a sink mark or a stray nub on the mating surface holds the halves apart, and thirty seconds of scraping fixes what would otherwise need putty. When you do glue, use enough solvent cement that a small bead of melted plastic squeezes out along the joint. That bead is self-filling material, and once cured it sands back to an invisible joint with no additional filler at all.
For gaps that remain, match the filler to the gap size. Hairline seams respond well to thick CA glue or brush-applied liquid putties, which settle into shallow lines and cure quickly. Medium gaps call for traditional hobby putty from a tube, pressed in with a toothpick or spatula slightly proud of the surface. Large gaps and steps between misaligned parts are better bridged with stretched sprue melted into place or plastic card shims, because thick masses of putty shrink as they dry and can crack or sink weeks later, sometimes after paint is already on.
A useful budget option is sprue goo, made by dissolving chopped pieces of the kit sprues in liquid cement inside a glass jar. The result is a paste of the exact same plastic as the model, which bonds chemically, never flakes, and sands identically to the surrounding surface. It takes a day or two to fully harden, but for deep seams like wing roots it outperforms most commercial putties and costs nothing.
Sanding is where seam work is won or lost. Start with a grit coarse enough to level the filler, typically 400, and work through 600, 800, and 1000 for a paint-ready surface. Wrap sandpaper around blocks or use sanding sticks so pressure spreads evenly, because bare fingertips create hollows. Wet sanding with a drop of water reduces dust and clogging. Sand along the seam in the direction of the surface curvature, and periodically wipe the area clean to check progress under raking light from a desk lamp, which reveals depressions that overhead light hides.
The final test happens with primer. A coat of primer unifies the color of plastic and filler, and any remaining flaw stands out immediately. Do not be discouraged when the first primer coat reveals ghost seams you thought were gone. Even experienced builders typically fill and reprime problem areas once or twice. Restore any panel lines or surface detail you sanded away with a scribing tool, reprime the repaired spots, and only then move on to color. Paint magnifies whatever lies beneath it, so patience at this stage pays compound interest at every step after.
